Then a hurricane or severe thunderstorm knocks out utility power for three days, and the generator struggles. It starts fine, transfers the load, and then twenty minutes into a real outage, it bogs down or trips offline.

The self-test your generator runs every week? It’s running at virtually no load. It tells you the engine cranks and the transfer switch operates. It does not tell you whether your machine can carry the actual electrical demand of your home or facility under sustained, real-world conditions. What Load Bank Testing Actually Is

A load bank is a piece of equipment that creates an artificial electrical load, measured in kilowatts, which is applied directly to your generator. Think of it as a controlled, safe stress test.

During a load bank test, our technicians connect the load bank to your generator and gradually increase the electrical demand to a specified percentage of the generator’s rated output. We monitor voltage, frequency, coolant temperature, oil pressure, and exhaust characteristics throughout the test. The goal is to confirm the generator performs correctly under conditions that mirror an actual outage, not a 30-second self-check with almost nothing connected.

For most standby generators, we target at least 75% of rated capacity for an extended run. Some commercial applications call for testing up to 100% load. The 80% rule for generators is something we follow closely: a generator should never be loaded above 80% of its rated capacity during extended operation. Load bank testing lets us verify headroom and catch any units running too close to their limits.

Why Houston Makes This More Important Than Most Places

Houston’s climate is brutal on mechanical equipment. The heat, the humidity, and the sheer frequency of severe weather events mean standby generators here get called on to perform when conditions are already stressful. A generator that’s been sitting idle in 95-degree heat for eight months handles load very differently than one that just completed a proper test cycle.

We’ve also seen a specific problem called wet-stacking affect natural gas and diesel units that only run lightly loaded for short periods. When a generator consistently runs under low load, combustion stays incomplete. Unburned fuel and carbon deposits accumulate in the exhaust system and on cylinder walls. The generator might look fine on paper but it’s quietly losing efficiency and reliability every month.

Load bank testing burns off those deposits. According to NFPA 110, which governs emergency and standby power systems, generators that fail to reach adequate temperatures during normal exercise cycles should be load bank tested at least annually. For most Houston commercial facilities, that means every year at minimum.

What We Find During Load Bank Tests

This is where it gets interesting. In our experience, a significant number of generators that pass their weekly self-tests reveal real issues the moment we put them under sustained load. Some of the most common findings:

Voltage instability. Under high load, some generators show voltage that sags or fluctuates outside acceptable tolerances. That’s a problem for sensitive electronics, medical equipment, and commercial refrigeration systems.

Overheating. A generator that runs cool at 10% load can run dangerously hot at 75%. Coolant leaks, fouled radiators, and failing thermostats often only appear under real operating conditions.

Governor and AVR issues. The governor controls engine speed and the automatic voltage regulator controls output. Both need to be stable under changing load. A sloppy governor response or an unstable AVR shows up clearly during a ramped load test.

Fuel system restrictions. Gas pressure drops, clogged fuel filters, or regulator issues that cause no symptoms at low load become obvious when the engine is trying to produce full power output.

Finding these problems during a scheduled test is a completely different situation from finding them during a Category 4 storm.

Who Needs Load Bank Testing

Honestly, any facility that depends on its generator should consider periodic load bank testing. But a few situations make it especially important:

Commercial facilities with critical operations: hospitals, data centers, restaurants, grocery stores, hotels. These businesses face real financial and safety consequences if generator capacity falls short during an extended outage.

Generators that run infrequently. If your generator hasn’t been called on for real power in a year or more, a load test is the only way to know what you’ve got.

Newly installed generators. We perform a startup test during every installation, but a load bank test six to twelve months in confirms the system has settled in correctly and handles demand as expected.

Older units approaching the end of their expected service life. A well-maintained standby generator can last 20 to 30 years, but the last several years of that lifespan benefit from more rigorous testing to catch declining components before failure.
