The Call We Get More Than Almost Any Other

A homeowner in Katy messages us in late August. Their generator threw a fault code two weeks ago, they ignored it, and now it won’t start. They’ve got a named storm in the Gulf and want to know: can you fix it, and how fast?

We go out, diagnose it, and sometimes the answer is good news. A failed battery, a clogged fuel system, a bad control board, these are all fixable. But sometimes the unit has a seized engine or needs parts that aren’t manufactured anymore, and the honest answer is that putting more money into it doesn’t make financial sense.

That conversation is one of the more important ones we have. And because we’re a family-owned business that cares about our reputation in this community, we’re not going to tell you to replace a generator that just needs a repair. That said, we’re also not going to let you sink $1,500 into a unit that’s on borrowed time.

Here’s the framework we actually use.

The 50% Rule, and Why It’s a Starting Point, Not the Whole Answer

There’s a general guideline in the equipment service world sometimes called the 50% rule: if the repair cost exceeds 50% of the replacement cost, you’re better off replacing. It’s a reasonable starting point. But applied too rigidly, it misses important context.

Consider two scenarios. A 10-year-old Generac 22kW unit with 400 run hours and a full service history needs a $900 control board. A new comparable unit runs around $4,500 installed. The repair is 20% of replacement cost, and the engine still has a long life ahead of it. Repair is clearly the right call.

Now take a 17-year-old unit with no service records, a corroded enclosure, a cracked transfer switch housing, and a seized starter motor. The immediate repair estimate is $1,200. But that unit has multiple deferred maintenance items, and the engine’s internal condition is unknown. Even if the repair estimate clears the 50% threshold on paper, you’re looking at a foundation with cracks.

The question isn’t just “what does this repair cost?” It’s “what is this unit worth continuing to invest in?”

According to Consumer Reports’ appliance repair guidance, the age of the equipment relative to its expected lifespan is just as important as the raw repair cost. We agree.

Five Signs Replacement Makes More Sense

The unit has no service history. If you bought a house with a generator and nobody can produce records showing when it was last serviced, you’re flying blind. We’ll still do a full diagnostic, but a generator that’s been sitting unmaintained for an unknown number of years is a different proposition from one with documented care.

Repairs are stacking up. One repair is a repair. Two repairs in 18 months is a pattern. Three repairs is a unit telling you something. We’ve worked on generators where the owner has spent $2,800 in cumulative repairs over three years on a unit worth maybe $3,500 as a functioning system. At some point, that math inverts.

Parts availability is an issue. Older units, particularly some legacy Generac models from the mid-2000s, have control boards and carburetors that are simply no longer in production or have extreme lead times. If we’re sourcing parts from third-party suppliers with 60-day lead times, a newer unit with full parts availability starts looking a lot more attractive.

The transfer switch is failing alongside the generator. Transfer switches are separate components and can fail independently. But when both the generator and transfer switch are showing age-related issues simultaneously, the combined repair cost often tips the scale toward replacement.

It’s been a liability during actual outages. This one is practical but important. A generator that has failed or underperformed during real storm events, not just during a self-test, has already proven something about its reliability. Reliability is the entire point.

Five Signs Repair Is the Right Move

Not every service call ends with a replacement recommendation. Honestly, most don’t.

The unit is under 10 years old with documented maintenance. A well-maintained air-cooled standby generator at year eight has most of its life ahead of it. Routine repairs on a unit in this condition are almost always worth it.

It’s a single, isolated component failure. A bad battery, a failed capacitor, a stuck solenoid: these are clean, discrete failures with predictable repair costs and no ripple effect on the rest of the system.

The repair is covered by warranty. Both Generac and Kohler offer factory warranties on their residential units, and extended warranties are available. If the repair falls within warranty coverage and you’re working with an authorized service provider, the cost equation changes completely. More on this in a moment.

The engine compression tests clean. When we do a full diagnostic, engine compression is one of the most important data points. A healthy compression reading on a generator with a non-engine component failure is a strong indicator that the core of the machine is sound.

The failure is maintenance-related. If a generator shuts down because the oil level dropped due to a slow leak and the low-oil protection activated, that’s not a terminal failure. It’s a maintenance issue that turned into an emergency. Address the underlying cause, top the oil, fix the leak, and the unit may be perfectly fine for another decade.

The Electric Power Research Institute has published research on generator reliability and maintenance intervals that reinforces just how much of a standby generator’s operational life is determined by maintenance practices versus inherent component lifespan.

What We Do When We Show Up

Every repair call starts with a full diagnostic, not a guess. We connect to the unit’s control board, pull fault codes, check oil, test battery health, inspect fuel delivery, and visually assess the transfer switch and all electrical connections. For older units, we also do a physical inspection of the enclosure and engine components for signs of corrosion, cracking, or wear.

From there, we give you a written estimate with an honest recommendation. If we think the unit has strong remaining life and the repair is clean, we’ll say so. If we think you’re pouring money into a diminishing return, we’ll say that too, with the data to back it up.
